Intercoolers and Boost Pipework

An intercooler removes heat from compressed intake air before it enters the engine. As boost pressure and sustained engine load increase, the standard intercooler can become a restriction or allow intake-air temperatures to rise more quickly.

Darkside manufactures upgraded intercoolers, alloy pipework, silicone hoses and complete boost-pipe kits for selected diesel applications. Depending on the product, possible benefits can include:

• Greater charge-air cooling capacity
• Reduced restriction through the boost system
• Replacement of ageing factory hoses and joints
• Improved resistance to boost leaks
• Support for higher-output turbo and ECU-tuning packages

An intercooler should be selected by the exact vehicle, engine and intended power level. Larger is not automatically better if the core, pipe diameter or installation does not suit the application.

Turbochargers and Turbo Hardware

The factory turbocharger eventually becomes the limiting component when a diesel engine is tuned beyond its original airflow capability. Darkside develops hybrid turbochargers, conversion kits, manifolds, oil lines and supporting hardware for selected VAG, BMW, MINI and Porsche diesel platforms.

A turbo upgrade must be matched to:

• Engine displacement and cylinder-head flow
• Fuel-system capability
• Intercooler and intake capacity
• Exhaust flow and backpressure
• Transmission and clutch limits
• The intended response and powerband
• A suitable ECU calibration

Installing a larger turbo without the required supporting hardware and software does not create a complete performance package.

Not every exhaust component is suitable for registered road use. Products involving catalytic converters, diesel particulate filters, EGR systems or other emissions equipment may be intended only for competition or off-road applications. Darkside has used motorsport and track development to test diesel performance parts under sustained heat and load. The company has developed and competed with diesel-powered vehicles including VAG and MINI platforms, using competition as a practical test environment for hardware and tuning strategies.

That background does not mean every road car needs competition-level parts. It does mean the product range is developed by a company focused specifically on diesel performance rather than treating diesel hardware as a small extension of a petrol tuning catalogue.

Start With Vehicle Condition

Before increasing boost or torque, confirm that the engine, turbocharger, intake system, fuel system, cooling system and transmission are operating correctly.

Existing boost leaks, injector faults, excessive soot loading, worn turbo hardware or transmission problems should be addressed before performance parts are installed.

Match Hardware and ECU Calibration

Intercoolers and pipework may support the existing calibration, but turbocharger, wastegate, fuelling and major exhaust changes normally require the ECU strategy to be reviewed.

A complete package should be planned around the actual vehicle, target output, intended use and supporting hardware rather than assembled from unrelated parts.
